Hot Gas Desulfurization PDU Project

Description: The process development unit (PDU) being constructed at METC will fill the strategic role of bridging the gap between post/current small-scale testing and future large-scale demonstrations. With the capability for both fluid-bed and transport reactor contacting, the project will provide a site for testing/proving hot gas desulfurization (HGD) process configurations and demonstrating sorbent suitability. Process conditions will be representative of anticipated commercial applications in terms of temperatures, pressures, compositions, velocities, and sorbent cycling.

Thermoacoustic natural gas liquefier

Description: Cryenco and Los Alamos are collaborating to develop a natural-gas-powered natural-gas liquefier that will have no moving parts and require no electrical power. It will have useful efficiency, remarkable reliability, and low cost. The liquefaction of natural gas, which occurs at only 115 Kelvin at atmospheric pressure, has previously required rather sophisticated refrigeration machinery. The 1990 invention of the thermoacoustically driven orifice pulse-tube refrigerator (TA-DOPTR) provides cryogenic refrigeration with no moving parts for the first time. In short, this invention uses acoustic phenomena to produce refrigeration from heat. The required apparatus consists of nothing more than helium-filled heat exchangers and pipes, made of common materials, without exacting tolerances. In the Cryenco-Los Alamos collaboration, the authors are developing a version of this invention suitable for use in the natural-gas industry. The project is known as acoustic liquefier for short. The present program plans call for a two-phase development. Phase 1, with capacity of 500 gallon per day (i.e., approximately 40,000 scfd, requiring a refrigeration power of about 7 kW), is large enough to illuminate all the issues of large-scale acoustic liquefaction without undue cost, and to demonstrate the liquefaction of 60--70% of input gas, while burning 30--40%. Phase 2 will target versions of approximately 10{sup 6} scfd = 10,000 gallon per day capacity. In parallel with both, they continue fundamental research on the technology, directed toward increased efficiency, to build scientific foundations and a patent portfolio for future acoustic liquefiers.

Regeneration Heat Exchange

Description: The original project goals were to establish the viability of the proposed gas turbine regenerator concept by performing the following tasks: (1) Perform detailed design of a working model of the regenerator concept. (2) Construct a ''bench-top'' model of the regenerator concept based upon the detail design. (3) Test the bench-top model and gather data to support the concept's viability. The project funding was used to acquire the tools and material to perform the aforementioned tasks.

Scale-up of mild gasification to a process development unit. Progress report, November 21, 1994--February 20, 1995

Description: The overall objective of this project is to develop the IGT Mild-Gasification (MILDGAS) process for near-term commercialization. The specific objectives of the program are to: design, construct, and operate a 24-tons/day adiabatic process development unit (PDU) to obtain process performance data suitable for further design scaleup; obtain large batches of coal-derived co-products for industrial evaluation; prepare a detailed design of a demonstration unit; develop technical and economic plans for commercialization of the MILDGAS process. The project team that is performing the initial phases of the PDU development are: Kerr-McGee Coal Corporation (K-M Coal), the Institute of Gas Technology (IGT), Bechtel Corporation (Bechtel), and Southern Illinois University at Carbondale (SIUC). The MILDGAS process is a continuous closed system for producing liquid and solid (char) co-products at mild operating conditions up to 50 psig and 1300{degrees}F. It is capable of processing a wide range of both eastern caking and western noncaking coals. The 1 ton/hr PDU facility that is to be constructed is comprised of a 2.5-ft ID adiabatic gasifier for the production of gases, coal liquids, and char; a three-stage condensation train to condense and store the liquid products; and coal feeding and char handling equipment. The facility will also incorporate support equipment for environmentally acceptable disposal of process waste. This quarter, Roberts and Schaefer (R&S) of Salt Lake City, Utah was awarded the contract to perform the detailed design for the gasification, liquids recovery and overall plant design coordination. They began work in December of 1994 and a meeting was held between R&S, Bechtel, and IGT to discuss control methods, detailed equipment design, the heavy liquids filter, and possible modifications to the first and second stage cyclones.

Completing Pre-Pilot Tasks To Scale Up Biomass Fractionation Pretreatment Apparatus From Batch To Continuous

Description: PureVision Technology, Inc. (PureVision) was the recipient of a $200,000 Invention and Innovations (I&I) grant from the U. S. Department of Energy (DOE) to complete prepilot tasks in order to scale up its patented biomass fractionation pretreatment apparatus from batch to continuous processing. The initial goal of the I&I program, as detailed in PureVision's original application to the DOE, was to develop the design criteria to build a small continuous biomass fractionation pilot apparatus utilizing a retrofitted extruder with a novel screw configuration to create multiple reaction zones, separated by dynamic plugs within the reaction chamber that support the continuous counter-flow of liquids and solids at elevated temperature and pressure. Although the ultimate results of this 27-month I&I program exceeded the initial expectations, some of the originally planned tasks were not completed due to a modification of direction in the program. PureVision achieved its primary milestone by establishing the design criteria for a continuous process development unit (PDU). In addition, PureVision was able to complete the procurement, assembly, and initiate shake down of the PDU at Western Research Institute (WRI) in Laramie, WY during August 2003 to February 2004. During the month of March 2004, PureVision and WRI performed initial testing of the continuous PDU at WRI.

Engineering development of advanced physical fine coal cleaning for premium fuel applications

Description: The primary goal of this project is the engineering development of two advanced physical fine coal cleaning processes, column flotation and selective agglomeration, for premium fuel applications. The project scope included laboratory research and bench-scale testing on six coals to optimize these processes, followed by the design, construction and operation of 2 t/hr process development unit (PDU). This report represents the findings of the PDU Advanced Column Flotation Testing and Evaluation phase of the program and includes a discussion of the design and construction of the PDU. Three compliance steam coals, Taggart, Indiana VII and Hiawatha, were processed in the PDU to determine performance and design parameters for commercial production of premium fuel by advanced flotation. Consistent, reliable performance of the PDU was demonstrated by 72-hr production runs on each of the test coals. Its capacity generally was limited by the dewatering capacity of the clean coal filters during the production runs rather than by the flotation capacity of the Microcel column. The residual concentrations of As, Pb, and Cl were reduced by at least 25% on a heating value basis from their concentrations in the test coals. The reduction in the concentrations of Be, Cd, Cr, Co, Mn, Hg, Ni and Se varied from coal to coal but the concentrations of most were greatly reduced from the concentrations in the ROM parent coals. The ash fusion temperatures of the Taggart and Indiana VII coals, and to a much lesser extent the Hiawatha coal, were decreased by the cleaning.

Scaleup of mild gasification to be a process development. Quarterly report, February 1995--May 1995

Description: The work performed during the Fourteenth quarterly reporting period (February 21 through May 20, 1995) on the research program, {open_quotes}Scale-Up of Mild Gasification to a Process Development Unit{close_quotes} is presented in this report. PULSE COMBUSTOR DESIGN QUALIFICATION TEST AND CLEAN COAL FEEDSTOCK TEST - VOLUME I AND VOLUME II

Description: For this Cooperative Agreement, the pulse heater module is the technology envelope for an indirectly heated steam reformer. The field of use of the steam reformer pursuant to this Cooperative Agreement with DOE is for the processing of sub-bituminous coals and lignite. The main focus is the mild gasification of such coals for the generation of both fuel gas and char--for the steel industry is the main focus. An alternate market application for the substitution of metallurgical coke is also presented. This project was devoted to qualification of a 253-tube pulse heater module. This module was designed, fabricated, installed, instrumented and tested in a fluidized bed test facility. Several test campaigns were conducted. This larger heater is a 3.5 times scale-up of the previous pulse heaters that had 72 tubes each. The smaller heater has been part of previous pilot field testing of the steam reformer at New Bern, North Carolina. The project also included collection and reduction of mild gasification process data from operation of the process development unit (PDU). The operation of the PDU was aimed at conditions required to produce char (and gas) for the Northshore Steel Operations. Northshore Steel supplied the coal for the process unit tests.

DOWNHOLE VIBRATION MONITORING & CONTROL SYSTEM

Description: The objective of this program is to develop a system to both monitor the vibration of a bottomhole assembly, and to adjust the properties of an active damper in response to these measured vibrations. Phase I of this program, which entailed modeling and design of the necessary subsystems and design, manufacture and test of a full laboratory prototype, was completed on May 31, 2004. The principal objectives of Phase II were: more extensive laboratory testing, including the evaluation of different feedback algorithms for control of the damper; design and manufacture of a field prototype system; and, testing of the field prototype in drilling laboratories and test wells. Phase II concluded on January 31, 2006. The month of January was devoted to the final preparations for, and conducting of testing of the DVMCS at TerraTek laboratories in Salt Lake City. This testing was concluded on January 27, 2006. Much of the effort in this period was then devoted to the analysis of the data and the preparation of the Phase II final report. The report was issued after the close of the period. Work on Phase III of the project began during this quarter. It has consisted of making some modifications in the prototype design to make it more suitable for field testing an more practical for commercial use. This work is continuing. The redesign effort, coupled with the current extreme lead times quoted by oilfield machine shops for collar components, will delay the deployment of the field prototypes. The precommercial prototypes are being developed in parallel, so the project should be completed per the current schedule.

Description: The focus of this task is the preparation of (1) preliminary piping and instrument diagrams (P&IDs) and single line electrical diagrams for a site-specific conceptual design and (2) a factored cost estimate for a 24 ton/day (tpd) capacity mild gasification process development unit (PDU) and an associated form coke preparation PDU. Liquid Phase Methanol LaPorte Process Development Unit: Modification, operation, and support studies. Quarterly technical progress report No. 16, 1 April--30 June 1991

Description: The objectives of this program are to implement and test the process improvements identified through the engineering studies of the current program (Contract DE-AC22-85PC80007), to demonstrate the capability of long-term catalyst activity maintenance, and to perform process and design engineering work that can be applied to a scale-up Liquid Phase Methanol (LPMEOH) facility. An optional series of Process Development Unit (PDU) runs is offered to extend the testing of the process improvements. A parallel research program will be performed to enhance the LPMEOH technical data base to improve the likelihood of commercialization of the LPMEOH process.

Liquid phase methanol LaPorte process development unit: Modification operation, and support studies. Task 3.6/3.7: Alternative catalyst/life run

Description: In April 1987, Air Products started the third and final contract with the US Department of Energy to develop the Liquid Phase Methanol (LPMEOH) process. One of the objectives was to identify alternative commercial catalyst(s) for the process. This objective was strategically important as we want to demonstrate that the LPMEOH process is flexible and not catalyst selection limited. Among three commercially available catalysts evaluated in the lab, the catalyst with a designation of F21/0E75-43 was the most promising candidate. The initial judging criteria included not only the intrinsic catalyst activity but also the ability to be used effectively in a slurry reactor. The catalyst was then advanced for a 40-day life test in a laboratory 300 cc autoclave. The life test result also revealed superior stability when compared with that of a standard catalyst. Consequently, the new catalyst was recommended for demonstration in the Process Development Unit (PDU) at LaPorte, Texas. This report details the methodology of testing and selecting the catalyst.

Development of an advanced, continuous mild gasification process for the production of co-products. Task 4.8, Decontamination and disassembly of the mild gasification process research unit and disposal of co-products

Description: Prior to disassembly of the CFBR, accumulated tar residue must be removed from the reactor, piping and tubing lines, and the condenser vessels. Based on experience from the CFBR mild gasification tests, lacquer thinner must be pumped through the unit for at least one hour to remove the residual tar. The lacquer thinner wash may be followed by a water wash. The CFBR will be disassembled after the system has been thoroughly flushed out. The following equipment must be disassembled and removed for storage: Superheater; Water supply pump; Coal feed system (hopper, auger, ball feeder, valves); Reactor; Cyclone and fines catch pot; Condensers (water lines, glycol bath, condenser pots, valves); and Gas meter. After the process piping and reactor have been disassembled, the equipment will be inspected for tar residues and flushed again with acetone or lacquer thinner, if necessary. All solvent used for cleaning the system will be collected for recycle or proper disposal. Handling and disposal of the solvent will be properly documented. The equipment will be removed and stored for future use. Equipment contaminated externally with tar (Level 4) will be washed piece by piece with lacquer thinner after disassembly of the PRU. Proper health and safety practices must be followed by the personnel involved in the cleanup operation. Care must be taken to avoid ingestion, inhalation, or prolonged skin contact of the coal tars and lacquer thinner. Equipment contaminated internally by accumulation of residual tar or oil (Level 5) will be flushed section by section with lacquer thinner. The equipment will be washed with solvent both before and after disassembly to ensure that all tar has been removed from the piping, pumps, gas quench condensers, light tar condensers, and drain lines. The coal tars wig be separated from the solvent and incinerated.

The MGU, as tested under the previous contract, is shown in Figure 1. Testing completed under the previous contract showed that good quality hydrocarbon liquids and good quality char can be produced in the MGU. However, the MGU is not optimized. The primary objectives of the current project are to optimize the MGU and determine the suitability of char for several commercial applications. The program consists of four tasks; Task 1-Test Plan; Task 2-Optimization of Mild Gasification Process; Task 3-Evaluation of Char and Char/Coal Blends as a Boiler/Blast Furnace Fuel; and Task 4-Analysis of Data and Preparation of Final Report. Task 1 has been completed while work continued on Task 2.

Engineering development of advanced physical fine coal cleaning for premium fuel applications. Quarterly technical progress report 12, July--September 1995

Description: The primary goal of this project is the engineering development of two advanced physical fine coal cleaning processes, column flotation and selective agglomeration, for premium fuel applications. The project scope includes laboratory research and bench-scale testing on six coals to optimize these processes, followed by design, and construction and operation of a 2-t/hr process development unit. The project began in October, 1992, and is scheduled for completion by June, 1997. During Quarter 12 (July--September 1995), work continued on the Subtask 3.2 in-plant testing of the Microcel{trademark} flotation column at Lady Dunn. Under Subtask 4.4, additional toxic trace element analysis of column flotation samples finalized the data set. Data analysis indicates that reasonably good mass balances were achieved for most elements. The final Subtask 6.3 Selective Agglomeration Process Optimization topical report was issued this quarter. Preliminary Subtask 6.4 work investigating coal-water-fuel slurry formulation indicated that selective agglomeration products formulate slurries with lower viscosities than advanced flotation products. Work continued on Subtask 6.5 agglomeration bench-scale testing. Results indicate that a 2 lb ash/MBtu product could be produced at a 100-mesh topsize with the Elkhorn No. 3 coal. The detailed design of the 2 t/hr selective agglomeration module neared completion this quarter with the completion of additional revisions of both the process flow, and the process piping and instrument diagrams. Construction of the 2 t/hr PDU and advanced flotation module was completed this quarter and startup and shakedown testing began.

Bench-scale demonstration of hot-gas desulfurization technology. Quarterly report, January 1--March 31, 1998

Description: At the start of the current project, the DSRP (Direct Sulfur Recovery Process) technology was at the bench-scale development stage with a skid-mounted system ready for field testing. The process had been extended to fluidized-bed operation in the Stage 1 reactor. A preliminary economic study for a 100 MW plant in which the two-stage DSRP was compared to conventional processes indicated the economic attractiveness of the DSRP. Through bench-scale development, both fluidized-bed zinc titanate and DSRP technologies have been shown to be technically and economically attractive. The demonstrations prior to the start of this project, however, had only been conducted using simulated (rather than real) coal gas and simulated regeneration off-gas. Thus, the effect of trace contaminants in real coal gases on the sorbent and DSRP catalyst was not known. Also, the zinc titanate desulfurization unit and DSRP had not been demonstrated in an integrated manner. The overall goal of this project is to continue further development of the zinc titanate desulfurization and DSRP technologies by scale-up and field testing (with actual coal gas) of the zinc titanate fluidized-bed reactor system, and the Direct Sulfur Recovery Process.

The development of an integrated multistaged fluid-bed retorting process. Final report, September 1990--August 1994

Description: This summarizes the development of the KENTORT II retorting process, which includes integral fluidized bed zones for pyrolysis, gasification, and combustion of oil shale. Purpose was to design and test the process at the 50-lb/hr scale. The program included bench- scale studies of coking and cracking reactions of shale oil vapors over processed shale particles to address issues of scaleup associated with solid-recycle retorting. The bench-scale studies showed that higher amounts of carbon coverage reduce the rate of subsequent carbon deposition by shale oil vapors onto processed shale particles; however carbon-covered materials were also active in terms of cracking and coking. Main focus was the 50-lb/hr KENTORT II PDU. Cold-flow modeling and shakedown were done before the PDU was made ready for operation. Seven mass-balanced, steady-state runs were completed within the window of design operating conditions. Goals were achieved: shale feedrate, run duration (10 hr), shale recirculation rates (4:1 to pyrolyzer and 10:1 to combustor), bed temperatures (pyrolyzer 530{degree}C, gasifier 750{degree}C, combustor 830{degree}C), and general operating stability. Highest oil yields (up to 109% of Fischer assay) were achieved for runs lasting {ge} 10 hours. High C content of the solids used for heat transfer to the pyrolysis zone contributed to the enhanced oil yield achieved.

METC`s pilot-scale hot-gas desulfurization Process Development Unit

Description: 801The Morgantown Energy Technology Center (METC) has designed and is currently constructing an on-site, hot gas desulfurization (HGD) Process Development Unit (PDU). The PDU is designed to use regenerable solid metal oxide sorbents that absorb hydrogen sulfide from high-temperature, high-pressure simulated coal-gasification fuel gas that is generated by a METC-designed syngas generator. The simulated coal gas is a mixture of partially combusted natural gas, water, carbon dioxide and hydrogen sulfide. PDU process conditions will be representative of anticipated commercial applications in terms of temperatures, pressures, compositions, velocities, and sorbent cycling. The PDU supports the Integrated Gasification Combined Cycle (IGCC) mission at METC by providing a test bed for development of IGCC cleanup systems that offer low capital cost, operating costs, and costs of electricity. METC intends to develop additional industrial involvement opportunities as the project progresses towards operations. Objectives The primary objectives of the PDU are to: (1) fill the gap between small-scale testing and large-scale demonstration projects by providing a cost effective test site for transport and fluid-bed desulfurization reactor and sorbent development, (2) demonstrate sorbent suitability over a wide range of parameters and (3) generate significant information on process control for transport and fluidized bed based desulfurization. PDU data is expected to be used to optimize process performance by expanding the experience for larger-scale demonstration projects, such as Sierra Pacific Power Company`s Clean Coal Technology project.

Scale-up of mild gasification to be a process development unit mildgas 24 ton/day PDU design report. Final report, November 1991--July 1996

Description: From November 1991 to April 1996, Kerr McGee Coal Corporation (K-M Coal) led a project to develop the Institute of Gas Technology (IGT) Mild Gasification (MILDGAS) process for near-term commercialization. The specific objectives of the program were to: design, construct, and operate a 24-tons/day adiabatic process development unit (PDU) to obtain process performance data suitable for further design scale-up; obtain large batches of coal-derived co-products for industrial evaluation; prepare a detailed design of a demonstration unit; and develop technical and economic plans for commercialization of the MILDGAS process. The project team for the PDU development program consisted of: K-M Coal, IGT, Bechtel Corporation, Southern Illinois University at Carbondale (SIUC), General Motors (GM), Pellet Technology Corporation (PTC), LTV Steel, Armco Steel, Reilly Industries, and Auto Research.

Engineering development of advanced physical fine coal cleaning for premium fuel applications. Quarterly technical progress report 16, July--September, 1996

Description: The primary goal of this project is the engineering development of two advanced physical fine coal cleaning processes, column flotation and selective agglomeration, for premium fuel applications. The project scope includes laboratory research and bench-scale testing on six coals to optimize these processes, followed by the design, construction, and operation of a 2-t/hr process development unit (PDU).
