Improving the Availability and Delivery of Critical Information for Tight Gas Resource Development in the Appalachian Basin

Description: To encourage, facilitate and accelerate the development of tight gas reservoirs in the Appalachian basin, the geological surveys in Pennsylvania and West Virginia collected widely dispersed data on five gas plays and formatted these data into a large database that can be accessed by individual well or by play. The database and delivery system that were developed can be applied to any of the 30 gas plays that have been defined in the basin, but for this project, data compilation was restricted to the following: the Mississippian-Devonian Berea/Murrysville sandstone play and the Upper Devonian Venango, Bradford and Elk sandstone plays in Pennsylvania and West Virginia; and the 'Clinton'/Medina sandstone play in northwestern Pennsylvania. In addition, some data were collected on the Tuscarora Sandstone play in West Virginia, which is the lateral equivalent of the Medina Sandstone in Pennsylvania. Modern geophysical logs are the most common and cost-effective tools for evaluating reservoirs. Therefore, all of the well logs in the libraries of the two surveys from wells that had penetrated the key plays were scanned, generating nearly 75,000 scanned e-log files from more than 40,000 wells. A standard file-naming convention for scanned logs was developed, which includes the well API number, log curve type(s) scanned, and the availability of log analyses or half-scale logs. In addition to well logs, other types of documents were scanned, including core data (descriptions, analyses, porosity-permeability cross-plots), figures from relevant chapters of the Atlas of Major Appalachian Gas Plays, selected figures from survey publications, and information from unpublished reports and student theses and dissertations. Monthly and annual production data from 1979 to 2007 for West Virginia wells in these plays are available as well. An Intelligent Systems Approach to Reservoir Characterization

Description: Today, the major challenge in reservoir characterization is integrating data coming from different sources in varying scales, in order to obtain an accurate and high-resolution reservoir model. The role of seismic data in this integration is often limited to providing a structural model for the reservoir. Its relatively low resolution usually limits its further use. However, its areal coverage and availability suggest that it has the potential of providing valuable data for more detailed reservoir characterization studies through the process of seismic inversion. In this paper, a novel intelligent seismic inversion methodology is presented to achieve a desirable correlation between relatively low-frequency seismic signals, and the much higher frequency wireline-log data. Vertical seismic profile (VSP) is used as an intermediate step between the well logs and the surface seismic. A synthetic seismic model is developed by using real data and seismic interpretation. In the example presented here, the model represents the Atoka and Morrow formations, and the overlying Pennsylvanian sequence of the Buffalo Valley Field in New Mexico. Generalized regression neural network (GRNN) is used to build two independent correlation models between; (1) Surface seismic and VSP, (2) VSP and well logs. After generating virtual VSP's from the surface seismic, well logs are predicted by using the correlation between VSP and well logs. The values of the density log, which is a surrogate for reservoir porosity, are predicted for each seismic trace through the seismic line with a classification approach having a correlation coefficient of 0.81. The same methodology is then applied to real data taken from the Buffalo Valley Field, to predict inter-well gamma ray and neutron porosity logs through the seismic line of interest. Description: This Department of Energy National Energy Technology Laboratory sponsored research effort to develop environmentally cleaner projects as a spin-off of the FutureGen project, which seeks to reduce or eliminate emissions from plants that utilize coal for power or hydrogen production. New clean coal conversion processes were designed and tested for coproducing clean pitches and cokes used in the metals industry as well as a heavy crude oil. These new processes were based on direct liquefaction and pyrolysis techniques that liberate volatile liquids from coal without the need for high pressure or on-site gaseous hydrogen. As a result of the research, a commercial scale plant for the production of synthetic foundry coke has broken ground near Wise, Virginia under the auspices of Carbonite Inc. This plant will produce foundry coke by pyrolyzing a blend of steam coal feedstocks. A second plant is planned by Quantex Energy Inc (in Texas) which will use solvent extraction to coproduce a coke residue as well as crude oil. A third plant is being actively considered for Kingsport, Tennessee, pending a favorable resolution of regulatory issues.

Lightweight Composite Materials for Heavy Duty Vehicles

Description: The main objective of this project is to develop, analyze and validate data, methodologies and tools that support widespread applications of automotive lightweighting technologies. Two underlying principles are guiding the research efforts towards this objective: • Seamless integration between the lightweight materials selected for certain vehicle systems, cost-effective methods for their design and manufacturing, and practical means to enhance their durability while reducing their Life-Cycle-Costs (LCC). • Smooth migration of the experience and findings accumulated so far at WVU in the areas of designing with lightweight materials, innovative joining concepts and durability predictions, from applications to the area of weight savings for heavy vehicle systems and hydrogen storage tanks, to lightweighting applications of selected systems or assemblies in light–duty vehicles.

Innovative Structural and Joining Concepts for Lightweight Design of Heavy Vehicle Systems

Description: Recent advances in the area of Metal Matrix Composites (MMC's) have brought these materials to a maturity stage where the technology is ready for transition to large-volume production and commercialization. The new materials seem to allow the fabrication of higher quality parts at less than 50 percent of the weight as compared to steel, especially when they are selectively reinforced with carbon, silicon carbide, or aluminum oxide fibers. Most of the developments in the MMC materials have been spurred, mainly by applications that require high structural performance at elevated temperatures, the heavy vehicle industry could also benefit from this emerging technology. Increasing requirements of weight savings and extended durability are the main drivers for potential insertion of MMC technology into the heavy vehicle market. Critical elements of a typical tractor-trailer combination, such as highly loaded sections of the structure, engine components, brakes, suspensions, joints and bearings could be improved through judicious use of MMC materials. Such an outcome would promote the DOE's programmatic objectives of increasing the fuel efficiency of heavy vehicles and reducing their life cycle costs and pollution levels. However, significant technical and economical barriers are likely to hinder or even prevent broad applications of MMC materials in heavy vehicles. The tradeoffs between such expected benefits (lower weights and longer durability) and penalties (higher costs, brittle behavior, and difficult to machine) must be thoroughly investigated both from the performance and cost viewpoints, before the transfer of MMC technology to heavy vehicle systems can be properly assessed and implemented. Development of an Ultra-fine Coal Dewatering Technology and an Integrated Flotation-Dewatering System for Coal Preparation Plants

Description: The project proposal was approved for only the phase I period. The goal for this Phase I project was to develop an industrial model that can perform continuous and efficient dewatering of fine coal slurries of the previous flotation process to fine coal cake of {approx}15% water content from 50-70%. The feasibility of this model should be demonstrated experimentally using a lab scale setup. The Phase I project was originally for one year, from May 2005 to May 2006. With DOE approval, the project was extended to Dec. 2006 without additional cost from DOE to accomplish the work. Water has been used in mining for a number of purposes such as a carrier, washing liquid, dust-catching media, fire-retardation media, temperature-control media, and solvent. When coal is cleaned in wet-processing circuits, waste streams containing water, fine coal, and noncombustible particles (ash-forming minerals) are produced. In many coal preparation plants, the fine waste stream is fed into a series of selection processes where fine coal particles are recovered from the mixture to form diluted coal fine slurries. A dewatering process is then needed to reduce the water content to about 15%-20% so that the product is marketable. However, in the dewatering process currently used in coal preparation plants, coal fines smaller than 45 micrometers are lost, and in many other plants, coal fines up to 100 micrometers are also wasted. These not-recovered coal fines are mixed with water and mineral particles of the similar particle size range and discharged to impoundment. The wasted water from coal preparation plants containing unrecoverable coal fine and mineral particles are called tailings. Description: The purpose of this DOE-funded effort is to develop continuous processes for solvent extraction of coal for the production of carbon products. The largest applications are those which support metals smelting, such as anodes for aluminum smelting and electrodes for arc furnaces. Other carbon products include materials used in creating fuels for the Direct Carbon Fuel Cell, metals smelting, especially in the aluminum and steel industries, as well as porous carbon structural material referred to as ''carbon foam'' and carbon fibers. During this reporting period, coking and composite fabrication continued using coal-derived samples. These samples were tested in direct carbon fuel cells. Methodology was refined for determining the aromatic character of hydro treated liquid, based on Nuclear Magnetic Resonance (NMR) and Fourier Transform Infrared (FTIR). Tests at GrafTech International showed that binder pitches produced using the WVU solvent extraction protocol can result in acceptable graphite electrodes for use in arc furnaces. Development of Continuous Solvent Extraction Processes For Coal Derived Carbon Products

Description: In this reporting period, tonnage quantities of coal extract were produced but solid separation was not accomplished in a timely manner. It became clear that the originally selected filtration process would not be effective enough for a serious commercial process. Accordingly, centrifugation was investigated as a superior means for removing solids from the extract. Results show acceptable performance. Petrographic analysis of filtered solids was carried out by R and D Carbon Petrography under the auspices of Koppers and consultant Ken Krupinski. The general conclusion is that the material appears to be amenable to centrifugation. Filtered solids shows a substantial pitch component as well as some mesophase, resulting in increased viscosity. This is likely a contributing reason for the difficulty in filtering the material. Cost estimates were made for the hydotreatment and digestion reactors that would be needed for a 20,000 ton per year demonstration plants, with the aid of ChemTech Inc. The estimates show that the costs of scaling up the existing tank reactors are acceptable. However, a strong recommendation was made to consider pipe reactors, which are thought to be more cost effective and potentially higher performance in large scale systems. The alternate feedstocks for coke and carbon products were used to fabricate carbon electrodes as described in the last quarterly report. Gregory Hackett successfully defended his MS Thesis on the use of these electrodes in Direct Carbon Fuel Cell (DCFC), which is excerpted in Section 2.4 of this quarterly report.

Ductility Enhancement of Molybdenum Phase by Nano-sized Oxide Dispersions

Description: The objective of this research is to understand and to remedy the impurity effects for room-temperature ductility enhancement of molybdenum (Mo) based alloys by the inclusion of nano-sized metal oxide dispersions. This research combines theoretical, computational, and experimental efforts. The results will help to formulate systematic strategies in searching for better composed Mo-based alloys with optimal mechanical properties. For this project, majority of the research effort was directed to atomistic modeling to identify the mechanisms responsible for the oxygen embrittling and ductility enhancement based on fundamental electronic structure analysis. Through first principles molecular dynamics simulations, it was found that the embrittling impurity species were attracted to the metal oxide interface, consistent with previous experiments. Further investigation on the electronic structures reveals that the presence of embrittling species degrades the quality of the metallic chemical bonds in the hosting matrix in a number of ways, the latter providing the source of ductility. For example, the spatial flexibility of the bonds is reduced, and localization of the impurity states occurs to pin the dislocation flow. Rice’s criterion has been invoked to explain the connections of electronic structure and mechanical properties. It was also found that when impurity species become attracted to the metal oxide interface, some of the detrimental effects are alleviated, thus explaining the observed ductility enhancement effects. These understandings help to develop predictive capabilities to facilitate the design and optimization of Mo and other high temperature alloys (e.g. ODS alloys) for fossil energy materials applications. Based on the theoretical and computational studies, the experimental work includes the preparation of Mo powders mixed with candidate nano-sized metal oxides, which were then vacuum hot-pressed to make the Mo alloys. Research, Commercialization, & Workforce Development in the Polymer/Electronics Recycling Industry

Description: The Mid-Atlantic Recycling Center for End-of-Life Electronics (MARCEE) was set up in 1999 in response to a call from Congressman Alan Mollohan, who had a strong interest in this subject. A consortium was put together which included the Polymer Alliance Zone (PAZ) of West Virginia, West Virginia University (WVU), DN American and Ecolibrium. The consortium developed a set of objectives and task plans, which included both the research issues of setting up facilities to demanufacture End-of-Life Electronics (EoLE), the economics of the demanufacturing process, and the infrastructure development necessary for a sustainable recycling industry to be established in West Virginia. This report discusses the work of the MARCEE Project Consortium from November 1999 through March 2005. While the body of the report is distributed in hard-copy form the Appendices are being distributed on CD's.

Selective NOx Recirculation for Stationary Lean-Burn Natural Gas Engines

Description: Selective NOx Recirculation (SNR) involves cooling the engine exhaust gas and then adsorbing the oxides of nitrogen (NOx) from the exhaust stream, followed by the periodic desorption of NOx. By returning the desorbed, concentrated NOx into the engine intake and through the combustion chamber, a percentage of the NOx is decomposed during the combustion process. An initial study of NOx decomposition during lean-burn combustion was concluded in 2004 using a 1993 Cummins L10G 240hp natural gas engine. It was observed that the air/fuel ratio, injected NO (nitric oxide) quantity and engine operating points affected NOx decomposition rates of the engine. Chemical kinetic modeling results were also used to determine optimum NOx decomposition operating points and were published in the 2004 annual report. A NOx decomposition rate of 27% was measured from this engine under lean-burn conditions while the software model predicted between 35-42% NOx decomposition for similar conditions. A later technology 1998 Cummins L10G 280hp natural gas engine was procured with the assistance of Cummins Inc. to replace the previous engine used for 2005 experimental research. The new engine was equipped with an electronic fuel management system with closed-loop control that provided a more stable air/fuel ratio control and improved the repeatability of the tests. The engine was instrumented with an in-cylinder pressure measurement system and electronic controls, and was adapted to operate over a range of air/fuel ratios. The engine was connected to a newly commissioned 300hp alternating current (AC) motoring dynamometer. The second experimental campaign was performed to acquire both stoichiometric and slightly rich (0.97 lambda ratio) burn NOx decomposition rates. Description: The purpose of this DOE-funded effort is to develop technologies for carbon products from coal-derived feedstocks. Carbon products can include precursor materials such as solvent extracted carbon ore (SECO) and synthetic pitch (Synpitch). In addition, derived products include carbon composites, fibers, foams and others. Key milestones included producing hydrogenated coal in the Hydrotreating Facility for the first time. The facility is now operational, although digital controls have not yet been completely wired. In addition, ultrasound is being used to investigate enhanced dissolution of coal. Description: This Department of Energy National Energy Technology Laboratory sponsored project developed carbon products, using mildly hydrogenated solvents to extract the organic portion of coal to create synthetic pitches, cokes, carbon foam and carbon fibers. The focus of this effort was on development of lower cost solvents, milder hydrogenation conditions and improved yield in order to enable practical production of these products. This technology is needed because of the long-term decline in production of domestic feedstocks such as petroleum pitch and coal tar pitch. Currently, carbon products represents a market of roughly 5 million tons domestically, and 19 million tons worldwide. Carbon products are mainly derived from feedstocks such as petroleum pitch and coal tar pitch. The domestic supply of petroleum pitch is declining because of the rising price of liquid fuels, which has caused US refineries to maximize liquid fuel production. As a consequence, the long term trend has a decline in production of petroleum pitch over the past 20 years. The production of coal tar pitch, as in the case of petroleum pitch, has likewise declined significantly over the past two decades. Coal tar pitch is a byproduct of metallurgical grade coke (metcoke) production. In this industry, modern metcoke facilities are recycling coal tar as fuel in order to enhance energy efficiency and minimize environmental emissions. Metcoke production itself is dependent upon the production requirements for domestic steel. Hence, several metcoke ovens have been decommissioned over the past two decades and have not been replaced. As a consequence sources of coal tar are being taken off line and are not being replaced. The long-term trend is a reduction in coal tar pitch production. Transportable Heavy Duty Emissions Testing Laboratory and Research Program

Description: The objective of this program was to quantify the emissions from heavy-duty vehicles operating on alternative fuels or advanced fuel blends, often with novel engine technology or aftertreatment. In the first year of the program West Virginia University (WVU) researchers determined that a transportable chassis dynamometer emissions measurement approach was required so that fleets of trucks and buses did not need to be ferried across the nation to a fixed facility. A Transportable Heavy-Duty Vehicle Emissions Testing Laboratory (Translab) was designed, constructed and verified. This laboratory consisted of a chassis dynamometer semi-trailer and an analytic trailer housing a full scale exhaust dilution tunnel and sampling system which mimicked closely the system described in the Code of Federal Regulations for engine certification. The Translab was first used to quantify emissions from natural gas and methanol fueled transit buses, and a second Translab unit was constructed to satisfy research demand. Subsequent emissions measurement was performed on trucks and buses using ethanol, Fischer-Tropsch fuel, and biodiesel. A medium-duty chassis dynamometer was also designed and constructed to facilitate research on delivery vehicles in the 10,000 to 20,000lb range. The Translab participated in major programs to evaluate low-sulfur diesel in conjunction with passively regenerating exhaust particulate filtration technology, and substantial reductions in particulate matter were recorded. The researchers also participated in programs to evaluate emissions from advanced natural gas engines with closed loop feedback control. These natural gas engines showed substantially reduced levels of oxides of nitrogen. For all of the trucks and buses characterized, the levels of carbon monoxide, oxides of nitrogen, hydrocarbons, carbon dioxide and particulate matter were quantified, and in many cases non-regulated species such as aldehydes were also sampled. Description: The Jacksonburg-Stringtown oil field contained an estimated 88,500,000 barrels of oil in place, of which approximately 20,000,000 barrels were produced during primary recovery operations. A gas injection project, initiated in 1934, and a pilot waterflood, begun in 1981, yielded additional production from limited portions of the field. The pilot was successful enough to warrant development of a full-scale waterflood in 1990, involving approximately 8,900 acres in three units, with a target of 1,500 barrels of oil per acre recovery. Historical patterns of drilling and development within the field suggests that the Gordon reservoir is heterogeneous, and that detailed reservoir characterization is necessary for understanding well performance and addressing problems observed by the operators. The purpose of this work is to establish relationships among permeability, geophysical and other data by integrating geologic, geophysical and engineering data into an interdisciplinary quantification of reservoir heterogeneity as it relates to production. Conventional stratigraphic correlation and core description shows that the Gordon sandstone is composed of three parasequences, formed along the Late Devonian shoreline of the Appalachian Basin. The parasequences comprise five lithofacies, of which one includes reservoir sandstones. Pay sandstones were found to have permeabilities in core ranging from 10 to 200 mD, whereas non-pay sandstones have permeabilities ranging from below the level of instrumental detection to 5 mD; Conglomeratic zones could take on the permeability characteristics of enclosing materials, or could exhibit extremely low values in pay sandstone and high values in non-pay or low permeability pay sandstone. Four electrofacies based on a linear combination of density and scaled gamma ray best matched correlations made independently based on visual comparison of geophysical logs. Creating a Geologic Play Book for Trenton-Black River Appalachian Basin Exploration

Description: Preliminary isopach and facies maps, combined with a literature review, were used to develop a sequence of basin geometry, architecture and facies development during Cambrian and Ordovician time. The main architectural features--basins, sub basins and platforms--were identified and mapped as their positions shifted with time. This is significant because a better understanding of the control of basin geometry and architecture on the distribution of key facies and on subsequent reservoir development in Ordovician carbonates within the Trenton and Black River is essential for future exploration planning. Good exploration potential is thought to exist along the entire platform margin, where clean grainstones were deposited in skeletal shoals from Indiana thorough Ohio and Ontario into Pennsylvania. The best reservoir facies for the development of hydrothermal dolomites appears to be these clean carbonates. This conclusion is supported by observations taken in existing fields in Indiana, Ontario, Ohio and New York. In contrast, Trenton-Black River production in Kentucky and West Virginia has been from fractured, but non-dolomitized, limestone reservoirs. Facies maps indicate that these limestones were deposited under conditions that led to a higher argillaceous content than the cleaner limestones deposited in higher-energy environments along platform margins. However, even in the broad area of argillaceous limestones, clean limestone buildups have been observed in eastern outcrops and, if present and dolomitized in the subsurface, may provide additional exploration targets. Structure and isopach maps developed as part of the structural and seismic study supported the basin architecture and geometry conclusions, and from them some structural control on the location of architectural features may be inferred. Description: This NETL sponsored effort seeks to develop continuous technologies for the production of carbon products, which may be thought of as the heavier products currently produced from refining of crude petroleum and coal tars obtained from metallurgical grade coke ovens. This effort took binder grade pitch, produced from liquefaction of West Virginia bituminous grade coal, all the way to commercial demonstration in a state of the art arc furnace. Other products, such as crude oil, anode grade coke and metallurgical grade coke were demonstrated successfully at the bench scale. The technology developed herein diverged from the previous state of the art in direct liquefaction (also referred to as the Bergius process), in two major respects. First, direct liquefaction was accomplished with less than a percent of hydrogen per unit mass of product, or about 3 pound per barrel or less. By contrast, other variants of the Bergius process require the use of 15 pounds or more of hydrogen per barrel, resulting in an inherent materials cost. Second, the conventional Bergius process requires high pressure, in the range of 1500 psig to 3000 psig. The WVU process variant has been carried out at pressures below 400 psig, a significant difference. Thanks mainly to DOE sponsorship, the WVU process has been licensed to a Canadian Company, Quantex Energy Inc, with a commercial demonstration unit plant scheduled to be erected in 2011.

Low Temperature Combustion with Thermo-Chemical Recuperation to Maximize In-Use Engine Efficiency

Description: The key to overcome Low Temperature Combustion (LTC) load range limitations in reciprocating engines is based on proper control over the thermo-chemical properties of the in-cylinder charge. The studied alternative to achieve the required control of LTC is the use of two separate fuel streams to regulate timing and heat release at specific operational points, where the secondary fuel is a reformed product of the primary fuel in the tank. It is proposed in this report that the secondary fuel can be produced using exhaust heat and Thermo-Chemical Recuperation (TCR). TCR for reciprocating engines is a system that employs high efficiency recovery of sensible heat from engine exhaust gas and uses this energy to transform fuel composition. The recuperated sensible heat is returned to the engine as chemical energy. Chemical conversions are accomplished through catalytic and endothermic reactions in a specially designed reforming reactor. An equilibrium model developed by Gas Technology Institute (GTI) for heptane steam reforming was applied to estimate reformed fuel composition at different reforming temperatures. Laboratory results, at a steam/heptane mole ratio less than 2:1, confirm that low temperature reforming reactions, in the range of 550 K to 650 K, can produce 10-30% hydrogen (by volume, wet) in the product stream. Also, the effect of trading low mean effective pressure for displacement to achieve power output and energy efficiency has been explored by WVU. A zerodimensional model of LTC using heptane as fuel and a diesel Compression Ignition (CI) combustion model were employed to estimate pressure, temperature and total heat release as inputs for a mechanical and thermal loss model. Continuation of Research, Commercialization, and Workforce Development in the Polymer/Electronics Recycling Industry

Description: The MARCEE Project was established to understand the problems associated with electronics recycling and to develop solutions that would allow an electronics recycling industry to emerge. While not all of the activities have been funded by MARCEE, but through private investment, they would not have occurred had the MARCEE Project not been undertaken. The problems tackled and the results obtained using MARCEE funds are discussed in detail in this report.

Combustion Byproducts Recycling Consortium

Description: The overall objective of this research effort was to provide a potentially commercial thermal treatment of fly ash to decrease the interaction between fly ash and the surfactants used to entrain air in concrete when fly ash replaces a portion of the Portland cement in oncrete. The thermal treatment resulting from this research effort, and described in this report, fulfill the above objective. This report describes the thermal treatment developed and applies the treatment to six different fly ashes subsequently used to prepare concrete test cylinders hat show little or no difference in compressibility when compared to concrete test cylinders prepared using untreated fly ash.
