Optimization of Operating Parameters for Minimum Mechanical Specific Energy in Drilling

Description: Efficiency in drilling is measured by Mechanical Specific Energy (MSE). MSE is the measure of the amount of energy input required to remove a unit volume of rock, expressed in units of energy input divided by volume removed. It can be expressed mathematically in terms of controllable parameters; Weight on Bit, Torque, Rate of Penetration, and RPM. It is well documented that minimizing MSE by optimizing controllable factors results in maximum Rate of Penetration. Current methods for computing MSE make it possible to minimize MSE in the field only through a trial-and-error process. This work makes it possible to compute the optimum drilling parameters that result in minimum MSE. The parameters that have been traditionally used to compute MSE are interdependent. Mathematical relationships between the parameters were established, and the conventional MSE equation was rewritten in terms of a single parameter, Weight on Bit, establishing a form that can be minimized mathematically. Once the optimum Weight on Bit was determined, the interdependent relationship that Weight on Bit has with Torque and Penetration per Revolution was used to determine optimum values for those parameters for a given drilling situation. The improved method was validated through laboratory experimentation and analysis of published data. Two rock types were subjected to four treatments each, and drilled in a controlled laboratory environment. The method was applied in each case, and the optimum parameters for minimum MSE were computed. The method demonstrated an accurate means to determine optimum drilling parameters of Weight on Bit, Torque, and Penetration per Revolution. A unique application of micro-cracking is also presented, which demonstrates that rock failure ahead of the bit is related to axial force more than to rotation speed.

An Assessment of Geological Carbon Sequestration Options in the Illinois Basin

Description: The Midwest Geological Sequestration Consortium (MGSC) has investigated the options for geological carbon dioxide (CO{sub 2}) sequestration in the 155,400-km{sup 2} (60,000-mi{sup 2}) Illinois Basin. Within the Basin, underlying most of Illinois, western Indiana, and western Kentucky, are relatively deeper and/or thinner coal resources, numerous mature oil fields, and deep salt-water-bearing reservoirs that are potentially capable of storing CO{sub 2}. The objective of this Assessment was to determine the technical and economic feasibility of using these geological sinks for long-term storage to avoid atmospheric release of CO{sub 2} from fossil fuel combustion and thereby avoid the potential for adverse climate change. The MGSC is a consortium of the geological surveys of Illinois, Indiana, and Kentucky joined by six private corporations, five professional business associations, one interstate compact, two university researchers, two Illinois state agencies, and two consultants. The purpose of the Consortium is to assess carbon capture, transportation, and storage processes and their costs and viability in the three-state Illinois Basin region. The Illinois State Geological Survey serves as Lead Technical Contractor for the Consortium. The Illinois Basin region has annual emissions from stationary anthropogenic sources exceeding 276 million metric tonnes (304 million tons) of CO{sub 2} (>70 million tonnes (77 million tons) carbon equivalent), primarily from coal-fired electric generation facilities, some of which burn almost 4.5 million tonnes (5 million tons) of coal per year. Assessing the options for capture, transportation, and storage of the CO{sub 2} emissions within the region has been a 12-task, 2-year process that has assessed 3,600 million tonnes (3,968 million tons) of storage capacity in coal seams, 140 to 440 million tonnes (154 to 485 million tons) of capacity in mature oil reservoirs, 7,800 million tonnes (8,598 million tons) of capacity in saline reservoirs deep beneath geological structures, and 30,000 to 35,000 million tonnes ...

Description: Several classes of molecular sieves were investigated as methanol dehydration catalysts for the LPDME{trademark} (liquid-phase dimethyl ether) process. Molecular sieves offer a number of attractive features as potential catalysts for the conversion of methanol to DME. These include (1) a wide range of acid strengths, (2) diverse architectures and channel connectivities that provide latitude for steric control, (3) high active site density, (4) well-investigated syntheses and characterization, and (5) commercial availability in some cases. We directed our work in two areas: (1) a general exploration of the catalytic behavior of various classes of molecular sieves in the LPDME{trademark} system and (2) a focused effort to prepare and test zeolites with predominantly Lewis acidity. In our general exploration, we looked at such diverse materials as chabazites, mordenites, pentasils, SAPOs, and ALPOs. Our work with Lewis acidity sought to exploit the structural advantages of zeolites without the interfering effects of deleterious Broensted sites. We used zeolite Ultrastable Y (USY) as our base material because it possesses a high proportion of Lewis acid sites. This work was extended by modifying the USY through ion exchange to try to neutralize residual Broensted acidity.

Hybrid Fuel Cell Technology Overview

Description: For the purpose of this STI product and unless otherwise stated, hybrid fuel cell systems are power generation systems in which a high temperature fuel cell is combined with another power generating technology. The resulting system exhibits a synergism in which the combination performs with an efficiency far greater than can be provided by either system alone. Hybrid fuel cell designs under development include fuel cell with gas turbine, fuel cell with reciprocating (piston) engine, and designs that combine different fuel cell technologies. Hybrid systems have been extensively analyzed and studied over the past five years by the Department of Energy (DOE), industry, and others. These efforts have revealed that this combination is capable of providing remarkably high efficiencies. This attribute, combined with an inherent low level of pollutant emission, suggests that hybrid systems are likely to serve as the next generation of advanced power generation systems.

System Definition and Analysis: Power Plant Design and Layout

Description: This is the Topical report for Task 6.0, Phase 2 of the Advanced Turbine Systems (ATS) Program. The report describes work by Westinghouse and the subcontractor, Gilbert/Commonwealth, in the fulfillment of completing Task 6.0. A conceptual design for critical and noncritical components of the gas fired combustion turbine system was completed. The conceptual design included specifications for the flange to flange gas turbine, power plant components, and balance of plant equipment. The ATS engine used in the conceptual design is an advanced 300 MW class combustion turbine incorporating many design features and technologies required to achieve ATS Program goals. Design features of power plant equipment and balance of plant equipment are described. Performance parameters for these components are explained. A site arrangement and electrical single line diagrams were drafted for the conceptual plant. ATS advanced features include design refinements in the compressor, inlet casing and scroll, combustion system, airfoil cooling, secondary flow systems, rotor and exhaust diffuser. These improved features, integrated with prudent selection of power plant and balance of plant equipment, have provided the conceptual design of a system that meets or exceeds ATS program emissions, performance, reliability-availability-maintainability, and cost goals.

Tire Development for Effective Transportation and Utilization of Used Tires, CRADA 01-N044, Final Report

Description: Scrap tires represent a significant disposal and recycling challenge for the United States. Over 280 million tires are generated on an annual basis, and several states have large stockpiles or abandoned tire piles that are slated for remediation. While most states have programs to address the accumulation and generation of scrap tires, most of these states struggle with creating and sustaining recycling or beneficial end use markets. One of the major issues with market development has been the costs associated with transporting and processing the tires into material for recycling or disposal. According to a report by the Rubber Manufactures Association tire-derived fuel (TDF) represents the largest market for scrap tires, and approximately 115 million tires were consumed in 2001 as TDF (U.S. Scrap Tire Markets, 2001, December 2002, www.rma.org/scraptires). This market is supported primarily by cement kilns, followed by various industries including companies that operate utility and industrial boilers. However the use of TDF has not increased and the amount of TDF used by boiler operators has declined. The work completed through this cooperative research and development agreement (CRADA) has shown the potential of a mobile tire shredding unit to economically produce TDF and to provide an alterative low cost fuel to suitable coal-fired power systems. This novel system addresses the economic barriers by processing the tires at the retailer, thereby eliminating the costs associated with hauling whole tires. The equipment incorporated into the design allow for small 1-inch chunks of TDF to be produced in a timely fashion. The TDF can then be co-fired with coal in suitable combustion systems, such as a fluidized bed. Overview of NETL In-House Vision 21 Activities

Description: The Office of Science and Technology at the National Energy Technology Laboratory, conducts research in support of Department of Energy's Fossil Energy Program. The research is funded through a variety of programs with each program focusing on a particular aspect of fossil energy. Since the Vision 21 Concept is based on the Advanced Power System Programs (Integrated Gasification Combined Cycle, Pressurized Fluid Bed, HIPPS, Advanced Turbine Systems, and Fuel Cells) it is not surprising that much of the research supports the Vision 21 Concept. The research is classified and presented according to ''enabling technologies'' and ''supporting technologies'' as defined by the Vision 21 Program. Enabling technology include fuel flexible gasification, fuel flexible combustion, hydrogen separation from fuel gas, advanced combustion systems, circulating fluid bed technology, and fuel cells. Supporting technologies include development of advanced materials, computer simulations, computation al fluid dynamics modeling, and advanced environmental control. An overview of Vision 21 related research is described, emphasizing recent accomplishments and capabilities.

Selective Catalytic Oxidation of Hydrogen Sulfide to Elemental Sulfur from Coal-Derived Fuel Gases

Description: The development of low cost, highly efficient, desulfurization technology with integrated sulfur recovery remains a principle barrier issue for Vision 21 integrated gasification combined cycle (IGCC) power generation plants. In this plan, the U. S. Department of Energy will construct ultra-clean, modular, co-production IGCC power plants each with chemical products tailored to meet the demands of specific regional markets. The catalysts employed in these co-production modules, for example water-gas-shift and Fischer-Tropsch catalysts, are readily poisoned by hydrogen sulfide (H{sub 2}S), a sulfur contaminant, present in the coal-derived fuel gases. To prevent poisoning of these catalysts, the removal of H{sub 2}S down to the parts-per-billion level is necessary. Historically, research into the purification of coal-derived fuel gases has focused on dry technologies that offer the prospect of higher combined cycle efficiencies as well as improved thermal integration with co-production modules. Primarily, these concepts rely on a highly selective process separation step to remove low concentrations of H{sub 2}S present in the fuel gases and produce a concentrated stream of sulfur bearing effluent. This effluent must then undergo further processing to be converted to its final form, usually elemental sulfur. Ultimately, desulfurization of coal-derived fuel gases may cost as much as 15% of the total fixed capital investment (Chen et al., 1992). It is, therefore, desirable to develop new technology that can accomplish H{sub 2}S separation and direct conversion to elemental sulfur more efficiently and with a lower initial fixed capital investment.

Battery-Powered Electric and Hybrid Electric Vehicle Projects to Reduce Greenhouse Gas Emissions: A Resource for Project Development

Description: The transportation sector accounts for a large and growing share of global greenhouse gas (GHG) emissions. Worldwide, motor vehicles emit well over 900 million metric tons of carbon dioxide (CO2) each year, accounting for more than 15 percent of global fossil fuel-derived CO2 emissions.1 In the industrialized world alone, 20-25 percent of GHG emissions come from the transportation sector. The share of transport-related emissions is growing rapidly due to the continued increase in transportation activity.2 In 1950, there were only 70 million cars, trucks, and buses on the world’s roads. By 1994, there were about nine times that number, or 630 million vehicles. Since the early 1970s, the global fleet has been growing at a rate of 16 million vehicles per year. This expansion has been accompanied by a similar growth in fuel consumption.3 If this kind of linear growth continues, by the year 2025 there will be well over one billion vehicles on the world’s roads.4 In a response to the significant growth in transportation-related GHG emissions, governments and policy makers worldwide are considering methods to reverse this trend. However, due to the particular make-up of the transportation sector, regulating and reducing emissions from this sector poses a significant challenge. Unlike stationary fuel combustion, transportation-related emissions come from dispersed sources. Only a few point-source emitters, such as oil/natural gas wells, refineries, or compressor stations, contribute to emissions from the transportation sector. The majority of transport-related emissions come from the millions of vehicles traveling the world’s roads. As a result, successful GHG mitigation policies must find ways to target all of these small, non-point source emitters, either through regulatory means or through various incentive programs. Natural Gas Resources of the Greater Green River and Wind River Basins of Wyoming (Assessing the Technology Needs of Sub-economic Resources, Phase I: Greater Green River and Wind river Basins, Fall 2002)

Description: In 2000, NETL conducted a review of the adequacy of the resource characterization databases used in its Gas Systems Analysis Model (GSAM). This review indicated that the most striking deficiency in GSAM’s databases was the poor representation of the vast resource believed to exist in low-permeability sandstone accumulations in western U.S. basins. The model’s databases, which are built primarily around the United States Geological Survey (USGS) 1995 National Assessment (for undiscovered resources), reflected an estimate of the original-gas-inplace (OGIP) only in accumulations designated “technically-recoverable” by the USGS –roughly 3% to 4% of the total estimated OGIP of the region. As these vast remaining resources are a prime target of NETL programs, NETL immediately launched an effort to upgrade its resource characterizations. Upon review of existing data, NETL concluded that no existing data were appropriate sources for its modeling needs, and a decision was made to conduct new, detailed log-based, gas-in-place assessments.

The ENCOAL Mild Coal Gasification Project, A DOE Assessment

Description: This report is a post-project assessment of the ENCOAL{reg_sign} Mild Coal Gasification Project, which was selected under Round III of the U.S. Department of Energy (DOE) Clean Coal Technology (CCT) Demonstration Program. The CCT Demonstration Program is a government and industry cofunded technology development effort to demonstrate a new generation of innovative coal utilization processes in a series of commercial-scale facilities. The ENCOAL{reg_sign} Corporation, a wholly-owned subsidiary of Bluegrass Coal Development Company (formerly SMC Mining Company), which is a subsidiary of Ziegler Coal Holding Company, submitted an application to the DOE in August 1989, soliciting joint funding of the project in the third round of the CCT Program. The project was selected by DOE in December 1989, and the Cooperative Agreement (CA) was approved in September 1990. Construction, commissioning, and start-up of the ENCOAL{reg_sign} mild coal gasification facility was completed in June 1992. In October 1994, ENCOAL{reg_sign} was granted a two-year extension of the CA with the DOE, that carried through to September 17, 1996. ENCOAL{reg_sign} was then granted a six-month, no-cost extension through March 17, 1997. Overall, DOE provided 50 percent of the total project cost of $90,664,000. ENCOAL{reg_sign} operated the 1,000-ton-per-day mild gasification demonstration plant at Triton Coal Company's Buckskin Mine near Gillette, Wyoming, for over four years. The process, using Liquids From Coal (LFC{trademark}) technology originally developed by SMC Mining Company and SGI International, utilizes low-sulfur Powder River Basin (PRB) coal to produce two new fuels, Process-Derived Fuel (PDF{trademark}) and Coal-Derived Liquids (CDL{trademark}). The products, as alternative fuel sources, are capable of significantly lowering current sulfur emissions at industrial and utility boiler sites throughout the nation thus reducing pollutants causing acid rain. Description: This document is the annual technical progress report for Department of Energy Contract No. DE-FC26-00NT41026 entitled Proof-of-Concept Research for an Advanced Design Criterion to Improve Working Gas Capacity for Natural Gas Storage Caverns in Salt Formations. This report covers the reporting period from October 1, 2000, through September 30, 2001. During this reporting period, the project was initiated and work was performed to develop structural models that will be used to evaluate two compressed natural gas storage caverns in the McIntosh Dome northwest of Mobile, Alabama. Information necessary to define the structural models include site-specific stress, temperature, geometry, stratigraphy, and operating scenarios in the dome and for the caverns. Additionally, material model development for the salt at the McIntosh Dome was initiated. Material model development activities include acquisition of salt core for testing, laboratory testing, and regression analyses to determine site-specific model parameter values that describe the behavior of salt around a storage cavern. Although not performed during this reporting period, the information and models developed will be used to perform advanced design storage cavern analyses for the Bay Gas caverns to determine the operating pressure ranges to maintain stable conditions.

Investigation of H2 Concentration and Combustion Instability Effects on the Kinetics of Strained Syngas Flames

Description: The flame extinction limits of syngas (H{sub 2}-CO) flames were measured using a twin-flame-counter-flow burner. Plots of Extinction limits vs. global stretch rates were generated at different mixture compositions and an extrapolation method was used to calculate the flame extinction limit corresponding to an experimentally unattainable zero-stretch condition. The zero-stretch extinction limit of H{sub 2}-CO mixtures decreases (from rich to lean) with the increase in H{sub 2} concentration in the mixture. The average difference between the measured flame extinction limit and the Le Chatelier's calculation is around {approx} 7%. The measured OH{sup -} chemiluminescent data indicates that regardless of mixture compositions the OH radical concentration reduces (within the experimental uncertainties) to an extinction value prior to the flame extinction. Flame extinction limits of H{sub 2}-CO mixtures measured in a flat-flame burner configuration also show a similar relation. Additionally, the measured laminar flame velocity close to the extinction indicates that regardless of fuel composition the premixed flame of hydrogen fuel blends extinguishes when the mixture laminar flame velocity falls below a critical value. The critical laminar flame velocity at extinction for H{sub 2}-CO premixed flames (measured in the flat flame burner configuration) is found to be 3.77({+-}0.38) cm/s. An externally perturbed H{sub 2}-CO twin flame was not experimentally achievable for the mixture conditions used in the present investigation. A slightest perturbation in the flow-field distorts the H{sub 2}-CO twin-flame. The flame becomes highly unstable with the introduction of an externally excited flow oscillation.

The National Energy Technology Laboratory Annual Site Environmental Report for Calendar Year 2002

Description: This Site Environmental Report was prepared by the Environmental, Safety, and Health Division at the National Energy Technology Laboratory (NETL) for the U.S. Department of Energy. The purpose of this report is to inform the public and Department of Energy stakeholders of the environmental conditions at NETL sites in Morgantown (MGN), West Virginia, Pittsburgh (PGH), Pennsylvania, Tulsa, Oklahoma, and Fairbanks, Alaska. This report contains the most accurate information that could be collected during the period between January 1, 2002, and December 31, 2002. As stated in DOE Orders 450.1 and 231.1, the purpose of the report is to: (1) Characterize site environmental management performance. (2) Confirm compliance with environmental standards and requirements. (3) Highlight significant facility programs and efforts.

Description: The carbonate fuel cell promises highly efficient, cost-effective and environmentally superior power generation from pipeline natural gas, coal gas, biogas, and other gaseous and liquid fuels. FuelCell Energy, Inc. has been engaged in the development of this unique technology, focusing on the development of the Direct Fuel Cell (DFC{reg_sign}). The DFC{reg_sign} design incorporates the unique internal reforming feature which allows utilization of a hydrocarbon fuel directly in the fuel cell without requiring any external reforming reactor and associated heat exchange equipment. This approach upgrades waste heat to chemical energy and thereby contributes to a higher overall conversion efficiency of fuel energy to electricity with low levels of environmental emissions. Among the internal reforming options, FuelCell Energy has selected the Indirect Internal Reforming (IIR)--Direct Internal Reforming (DIR) combination as its baseline design. The IIR-DIR combination allows reforming control (and thus cooling) over the entire cell area. This results in uniform cell temperature. In the IIR-DIR stack, a reforming unit (RU) is placed in between a group of fuel cells. The hydrocarbon fuel is first fed into the RU where it is reformed partially to hydrogen and carbon monoxide fuel using heat produced by the fuel cell electrochemical reactions. The reformed gases are then fed to the DIR chamber, where the residual fuel is reformed simultaneously with the electrochemical fuel cell reactions. FuelCell Energy plans to offer commercial DFC power plants in various sizes, focusing on the subMW as well as the MW-scale units. The plan is to offer standardized, packaged DFC power plants operating on natural gas or other hydrocarbon-containing fuels for commercial sale. The power plant design will include a diesel fuel processing option to allow dual fuel applications. Fuel Flexibility in Gasification

Description: In order to increase efficiencies of carbonizers, operation at high pressures is needed. In addition, waste biomass fuels of opportunity can be used to offset fossil fuel use. The National Energy Technology Laboratory (NETL) Fluidized Bed Gasifier/Combustor (FBG/C) was used to gasify coal and mixtures of coal and biomass (sawdust) at 425 psig. The purpose of the testing program was to generate steady state operating data for modeling efforts of carbonizers. A test program was completed with a matrix of parameters varied one at a time in order to avoid second order interactions. Variables were: coal feed rate, pressure, and varying mixtures of sawdust and coal types. Coal types were Montana Rosebud subbituminous and Pittsburgh No. 8 bituminous. The sawdust was sanding waste from a furniture manufacturer in upstate New York. Coal was sieved from -14 to +60 mesh and sawdust was sieved to -14 mesh. The FBG/C operates at a nominal 425 psig, but pressures can be lowered. For the tests reported it was operated as a jetting, fluidized bed, ash-agglomerating gasifier. Preheated air and steam are injected into the center of the bottom along with the solid feed that is conveyed with cool air. Fairly stable reactor internal flow patterns develop and temperatures stabilize (with some fluctuations) when steady state is reached. At nominal conditions the solids residence time in the reactor is on the order of 1.5 to 2 hours, so changes in feed types can require on the order of hours to equilibrate. Changes in operating conditions (e.g. feed rate) usually require much less time. The operating periods of interest for these tests were only the steady state periods, so transient conditions were not monitored as closely. Description: The Department of Energy (DOE), Office of Environmental Management (EM) continues to pursue cost-effective, environmental cleanup of the weapons complex sites with a concomitant emphasis on deployment of innovative technologies as a means to this end. The EM Office of Science and Technology (OST) pursues a strategy that entails identification of technologies that have potential applications throughout the DOE complex: at multiple DOE sites and at multiple facilities on those sites. It further encourages a competitive procurement process for the various applications entailed in the remediation of a given facility. These strategies require a competitive private-sector supplier base to help meet EM needs. OST supports technology development and deployment through investments in partnerships with private industry to enhance the acceptance of their technology products within the DOE market. Since 1992, OST and the National Energy Technology Laboratory (NETL) have supported the re search and development of technology products and services offered by the private sector. During this time, NETL has managed over 140 research and development projects involving industrial and university partners. These projects involve research in a broad range of EM related topics, including deactivation and decommissioning, characterization, monitoring, sensors, waste separation, groundwater remediation, robotics, and mixed waste treatment. Successful partnerships between DOE and Industry have resulted in viable options for EM's cleanup needs, and require continued marketing efforts to ensure that these technology solutions are used at multiple DOE sites and facilities.
