Lime slurry use at the Industrial Wastewater Pretreatment Facility

Description: The use of lime slurry at the IWPF demonstrated many benefits. Hazardous chemical use was reduced, solids handling was improved, water quality was enhanced and there has been a cost savings. The lime slurry also enabled the plant to begin treating the soluble oil waste, which we were not able to do in the past.

Development work on a new package design for the next generation microelectronics. Final report

Description: AlliedSignal and Micro-Mode Products joined under a DOE CRADA to develop a new package for next-generation electronics devices. Requirements included low cost of manufacture, ability to satisfy thermal expansion requirements, ability to satisfy thermal dissipation requirements, acceptable digital and microwave performance, and hermeticity. Four processes were tested; vacuum deposition of paralene, epoxy powder coating, transfer molding, and manual encapsulation. Transfer molding and manual potting improved the hermeticity but produced microcracking and reduced heat transfer ability following encapsulation. Additional study on manufacturing and encapsulating of the package is needed.

Environmentally compliant adhesive joining technology

Description: Adhesive joining offers one method of assembling products. Advantages of adhesive joining/assembly include distribution of applied forces, lighter weight, appealing appearance, etc. Selecting environmentally safe adhesive materials and accompanying processes is paramount in today`s business climate if a company wants to be environmentally conscious and stay in business. Four areas of adhesive joining (adhesive formulation and selection, surface preparation, adhesive bonding process, waste and pollution generation/cleanup/management) all need to be carefully evaluated before adhesive joining is selected for commercial as well as military products. Designing for six sigma quality must also be addressed in today`s global economy. This requires material suppliers and product manufacturers to work even closer together.

CVD diamond substrate for microelectronics. Final report

Description: Chemical Vapor Deposition (CVD) of diamond films has evolved dramatically in recent years, and commercial opportunities for diamond substrates in thermal management applications are promising. The objective of this technology transfer initiative (TTI) is for Applied Science and Technology, Inc. (ASTEX) and AlliedSignal Federal Manufacturing and Technologies (FM&T) to jointly develop and document the manufacturing processes and procedures required for the fabrication of multichip module circuits using CVD diamond substrates, with the major emphasis of the project concentrating on lapping/polishing prior to metallization. ASTEX would provide diamond films for the study, and FM&T would use its experience in lapping, polishing, and substrate metallization to perform secondary processing on the parts. The primary goal of the project was to establish manufacturing processes that lower the manufacturing cost sufficiently to enable broad commercialization of the technology.

Distributed object environment for manufacturing. Final report

Description: This project was initiated as a joint effort between the Department of Energy (DOE) and Ford to accelerate the development of integrated manufacturing systems through the use of emerging object-oriented software integration architectures and international product data standards. The project adopted the Object Management Group (OMG) Common Object Request Broker Architecture (CORBA) as the formal model for system integration and the ISO Standard for Exchange of Product Model Data (STEP) as the formal model for product data integration. No project at the time had brought the combined strengths of CORBA and STEP together to create an integrated system. Because CORBA technologies were just emerging when this project was started in September 1994, a reasonably high risk was assigned to this project. The first objective of this project was to build confidence in the STEP standard by exchanging a STEP description of a power steering pump with a Ford supplier and validating the exchange. This part was successfully exchanged. The second objective was the integration of the Ford in-house configuration management system with a STEP repository using CORBA-based technology. The repository chosen was the KCP Advanced Manufacturing Development System (AMDS), a development repository. This report will describe the power steering pump exchange and CORBA/STEP integration experiences.

An integrated, subsurface characterization system for real-time, in-situ field analysis

Description: This paper describes current efforts at AlliedSignal Federal Manufacturing and Technologies (FM and T) to develop and field an in-situ, data analysis platform to acquire, process, and display site survey data in near real-time. In past years, FM and T has performed a number of site survey tasks. Each of these surveys was unique in application as well as in the type of data processing and analysis that was required to extract and visualize useful site characterization information. However, common to each of these surveys were the following specific computational and operational requirements: (1) a capability to acquire, process, and visualize the site survey data in the field; (2) a capability to perform all processing in a timely fashion (ideally real-time); and (3) a technique for correlating (or fusing) data streams from multiple sensors. Two more general, but no less important, requirements include system architecture modularity and positioning capability. Potential applications include: survey, evaluation, and remediation of numerous Department of Defense and Department of Energy waste sites; real-time detection and characterization of unexploded ordnance and landmines; survey, evaluation, and remediation of industrial waste sites; location of underground utility lines; and providing law enforcement agencies with real-time surveys of crime scenes. The paper describes an integrated data acquisition, processing, and visualization platform that is capable of performing in-situ data processing, interpretation, and visualization in real-time.

A precise technique for measurement of optical-fiber hole concentricity in the ferrule of an optical connector

Description: A precise optical method was developed for measuring the concentricity of a longitudinal hole in a cylinder relative to the outer cylindrical surface. The work was done to provide improved accuracy over existing methods for measuring the concentricity ofan optical fiber relative to the outer ferrule diameter in an optical connector. Fiber concentricity is very important for reliable coupling of high optical power densities from one connectorized fiber cable to another. The technique involves the use of a laser interferometer to measure the passage of the ferrule into and out of a light beam whose attenuated energy is measured simultaneously to high precision. Combined measurements of the passage of a precisely fit pin or fiber in the ferrule hole through the light beam allow the concentricity of the fiber hole to be measured relative to the outer ferrule diameter. Repeatability measurements were made under different experimental arrangements, with both a collimated light beam and a slightly convergent light beam. Depending on the particular arrangement, the standard deviation for concentricity measurement in a given plane of the ferrule ranged from 2.37 microinches to 4.19 microinches.

UV Curable Materials Development

Description: Adhesives, coatings, and inks were selected for evaluation based on literature search and possible production applications. A differential photocalorimeter was used to measure degree of cure and allow prediction of optimum processing conditions. UV cure equipment were characterized and the ability to size equipment to specific materials cure needs established. Adhesion tests procedures were developed for the adhesives and solvent resistance testing procedures developed for the coatings and inks.

Reservoir continuous process improvement six sigma methodology implementation

Description: The six sigma methodology adopted by AlliedSignal Inc. for implementing continuous improvement activity was applied to a new manufacturing assignment for Federal Manufacturing & Technologies (FM&T). The responsibility for reservoir development/production was transferred from Rocky Flats to FM&T. Pressure vessel fabrication was new to this facility. No fabrication history for this type of product existed in-house. Statistical tools such as process mapping, failure mode and effects analysis, and design of experiments were used to define and fully characterize the machine processes to be used in reservoir production. Continuous improvement with regard to operating efficiencies and product quality is an ongoing activity at FM&T.

A comparison of displacement measuring systems for single-axis measurements

Description: This paper discusses an attempt to make a relative comparison of the performance of an ordinary supermicrometer retrofitted with several different displacement measuring systems. The methodology used was a gage repeatability and reproducibility study. The environment, equipment, and operators were held constant in an experimental design that highlights the difference in capability of the various displacement measuring systems.

Design specifications for manufacturability of MCM-C multichip modules

Description: A comprehensive guide for ceramic-based multichip modules (MCMS) has been developed by AlliedSignal Federal Manufacturing & Technologies (FM&T) to provide manufacturability information for its customers about how MCM designs can be affected by existing process and equipment capabilities. This guide extends beyond a listing of design rules by providing information about design layout, low- temperature cofired ceramic (LTCC) substrate fabrication, MCM assembly and electrical testing Electrical mechanical packaging, environmental, and producibility issues are reviewed. Examples of three MCM designs are shown in the form of packaging cross-sectional views, LTCC substrate layer allocations, and overall MCM photographs. The guide has proven to be an effective tool for enhancing communications between MCM designers and manufacturers and producing a microcircuit that meets design requirements within the limitations of process capabilities.
